The outer box uses a foldable rigid magnetic box structure. This design allows the box to collapse when not assembled, significantly reducing shipping volume.
Compared with traditional rigid boxes, this foldable structure reduces storage and transportation volume by approximately 70%. This helps the client lower both freight costs and warehouse pressure.
Custom Paper Divider Insert
Inside the box, we designed a custom die-cut paperboard divider insert. The insert creates multiple compartments so that each aligner tray can be stored separately.

To design a compact and efficient orthodontic packaging box, we carefully analyzed the product dimensions.
Aligner Product Size
The client’s aligner trays measure approximately:
6 cm × 5 cm × 1.2 cm thickness
Each aligner tray is sealed inside a bag measuring:
9 cm × 11 cm
Because the top section of the sealed bag includes a hanging hole, we designed the insert compartments so that the upper portion could be folded down into the slot.
Divider Compartment Size
Each divider compartment was designed with the following internal dimensions:
90 mm length
15 mm width
95 mm depth
This allowed the trays to fit perfectly while keeping the overall dental aligner packaging box compact.
Dental Retainer Case Section
The client also wanted to include a round dental retainer case box.
The retainer case measures:
85 mm diameter × 23 mm height
We designed a white EVA foam insert to hold this retainer case securely.
EVA insert specifications:
• Width: 95 mm
• Foam thickness: 20 mm main body + 5 mm bottom layer
The EVA insert includes ribbon pull tabs on both ends for easy removal.
Below the EVA insert, additional space was designed to hold dental product accessories.
Internal Structure Layout
The interior of the orthodontic packaging box is divided into three sections using two structural divider boards.
To accommodate the magnetic foldable paper orthodontic box, we designed special slots in the front and back panels of the base box.
The divider boards include locking tabs that fit into these slots, allowing the client to install the partitions during assembly easily.
After the partitions are installed, the custom die-cut paper card divider insert can be placed into the tray storage area.

Design & Sampling Process
After confirming the structural design, we produced a white sample to test the insert layout.
