Molded Pulp Perfume Packaging Case Study: Custom Rigid Box for a 490g Perfume Bottle
Project Overview
This project was developed for a U.S. perfume brand selling its fragrance products in the United States, Europe and Australia.
The customer wanted a premium perfume packaging box with a minimalist appearance and a more paper-based packaging structure. One of the key objectives was to reduce unnecessary plastic components while maintaining secure protection for a relatively heavy glass perfume bottle.
Instead of using a conventional magnetic rigid box with an EVA or plastic insert, we developed a lift-off rigid paperboard box combined with a custom wet-pressed molded pulp insert.

The Customer's Packaging Requirements
The customer was looking for a perfume box that could combine premium appearance, simple design and a more environmentally conscious packaging structure.
The main requirements were:
- Premium and elegant appearance
- Minimalist design
- No magnetic closure
- No plastic film lamination
- Paper-based insert
- Secure protection for a 490g glass perfume bottle
- Clean and sharp box corners
- Minimal exterior printing
- A packaging concept suitable for both U.S. and European markets
The customer initially considered a premium gift box structure but wanted to avoid magnets and unnecessary components wherever possible.
This led us to evaluate the complete packaging system rather than simply changing the insert material.
The Packaging Challenges
Replacing Conventional Plastic or Foam Inserts
Traditional premium perfume packaging may use EVA foam, sponge, plastic trays or blister-style inserts to hold the bottle.
For this project, the customer wanted a more paper-based alternative.
We therefore proposed a custom wet-pressed molded pulp insert designed specifically around the perfume bottle.
The goal was to achieve both secure bottle support and a more paper-focused packaging structure.
Protecting a 490g Glass Bottle
The perfume bottle weighed approximately 490g, so the insert needed to provide reliable support inside the rigid box.
A simple paperboard insert would not provide the same level of structural support.
The molded pulp insert was therefore developed with a custom cavity and four-sided folded structure to hold the bottle securely inside the base box.
Achieving Premium Sharp Corners
The customer wanted a clean, high-end appearance similar to premium electronics packaging.
However, when specialty paper is wrapped directly over grey rigid board, the darker board can become visible through the paper, particularly on a white box.
This was one of the material and construction issues we had to solve during sampling.
Maintaining a Minimalist Appearance
The customer did not want a box covered with complex graphics, patterns or heavy decoration.
Instead, the design relied on:
- Clean white specialty paper
- Sharp right-angle corners
- Blind embossed branding
- Minimal exterior printing
- A simple lift-off lid structure
The challenge was to make a very simple box look premium through materials, structure and finishing rather than decorative printing.
Our Packaging Solution
After reviewing the requirements, we developed a packaging system consisting of:
Lift-off rigid paperboard box + custom wet-pressed molded pulp insert
This combination provided the customer with a simple, premium and more paper-based alternative to a magnetic rigid box with an EVA or plastic insert.
Lift-Off Lid Rigid Box
We initially recommended a classic flip-open magnetic gift box, which is widely used for premium packaging.
However, the customer preferred to eliminate magnets altogether.
We therefore recommended a lift-off lid and base structure.
This construction creates a simple and elegant opening experience without magnetic components and is also well suited to a paper-focused packaging concept.
1200gsm Rigid Paperboard
The box uses 1200gsm rigid paperboard to provide a strong and substantial structure.
The internal box size for this project is approximately:
200 × 120 × 50 mm
A controlled 3mm gap of the box lid to bottom provides clean visual separation and smooth opening.
Developing the Specialty Paper Exterior
The original cost-conscious option was to use 250gsm white specialty paper directly on the rigid board.
After producing the first sample, we found that the white specialty paper still allowed some of the grey board underneath to show through.
The overall box therefore looked slightly grey rather than clean white.
To improve the appearance, we changed the construction to:
120gsm white specialty paper + 250gsm C1S + 1200gsm rigid board
The specialty paper was laminated to the 250gsm C1S and then grooved before wrapping.
This additional white paperboard layer prevented the grey rigid board from showing through and produced a much cleaner, brighter appearance with sharper corners.
Surface Protection Without Plastic Film Lamination
The white specialty paper has an uncoated surface, which provides a natural paper appearance but can be more sensitive to fingerprints and handling marks.
Instead of using plastic film lamination, we used a machine-applied protective varnish to improve surface resistance.
During production and packing, our workers also handle the finished boxes carefully and use white gloves where appropriate to reduce fingerprints and surface contamination.
This approach helps preserve the clean appearance of the specialty paper without adding a plastic film laminate.
Custom Wet-Pressed Molded Pulp Insert
For the insert, we selected wet-pressed molded pulp.
Wet-pressed molded pulp can provide a relatively smooth and fine surface, making it suitable for premium packaging applications where appearance is important.
The insert uses a four-sided folded structure and is designed around the perfume bottle and rigid box dimensions.
Its purpose is to:
- Secure the bottle inside the box
- Support the 490g glass bottle
- Reduce movement during transportation
- Replace conventional EVA or plastic tray structures
- Maintain a clean paper-based appearance
Blind Embossed Branding
The customer wanted a subtle branding effect rather than printed graphics.
The logo was therefore created using blind embossing.
The raised logo provides a tactile effect that consumers can feel when touching the box, while maintaining the minimalist appearance of the packaging.
Developing the Custom Molded Pulp Insert
The molded pulp insert was the most engineering-intensive part of the project.
Rather than designing a generic tray, our packaging engineers developed the insert around the customer’s actual perfume bottle.
Step 1 — Bottle Sample
The customer sent us an empty glass perfume bottle weighing approximately 490g.
This gave our engineers an accurate physical reference for developing the insert.
Step 2 — 3D Structural Development
Our packaging engineers analyzed the bottle shape and the available space inside the rigid box.
We then developed a 3D molded pulp insert design with a custom cavity and supporting structure.
Step 3 — 3D Drawing Approval
The 3D design was sent to the customer for review and approval before physical prototyping.
This allowed the customer to confirm the proposed insert structure before production tooling.
Step 4 — ABS 3D Prototype
After approval of the 3D structure, we produced an ABS 3D prototype.
The ABS prototype reproduces the intended shape of the molded pulp insert and allows us to evaluate:
- Bottle fit
- Cavity dimensions
- Structural design
- Insert positioning
- Production feasibility
Step 5 — Box + Insert Prototype
At the same time, we produced the corresponding rigid perfume box sample.
The ABS insert prototype and complete box sample were shipped together to the customer by air for physical evaluation.
This allowed the customer to check the complete packaging system rather than approving the insert and box separately.
Step 6 — Production Tooling
Only after the customer approved the insert structure and complete packaging sample did we proceed with the wet-pressed molded pulp production tooling.
For this project, the molded pulp insert tooling cost was approximately USD 3,000, depending on the final tooling configuration.
Step 7 — Mass Production
After tooling approval, the molded pulp insert and rigid perfume box were moved into mass production as a coordinated molded pulp perfume packaging system.
This development process reduced the risk of making production tooling before the bottle fit and packaging structure had been physically approved.
Why We Chose a Paper-Based Packaging Structure?
The packaging direction for premium fragrances is increasingly moving toward simple, refined and material-focused designs rather than relying on large amounts of decorative printing and complex graphics.
At the same time, many consumers and fragrance brands are paying greater attention to packaging materials and unnecessary plastic components.
For this U.S. customer’s products, which are sold not only in the United States but also in European and Australian markets, we considered a more paper-based packaging structure to be a practical direction.
The final packaging therefore avoided three conventional combinations:
Magnetic rigid box
EVA insert
Plastic tray
Instead, we selected:
Lift-off rigid box + wet-pressed molded pulp insert
Why We Avoided a Magnetic Rigid Box
A magnetic rigid box can provide a premium opening experience, but it requires additional magnetic components.
Because the customer specifically wanted to avoid magnets, the lift-off lid structure offered a simpler alternative.
It also reduced the number of different materials and components in the overall packaging system.
Why We Chose Molded Pulp Instead of EVA
The molded pulp insert provides a paper-based alternative to conventional EVA foam.
From a cost perspective, molded pulp requires production tooling for the first order, but for repeat production the unit cost does not necessarily have to be higher than an EVA insert of a similar size.
More importantly for this project, the customer prioritized a packaging structure with fewer plastic components.
Molded pulp can be manufactured from fiber-based materials such as recycled paper fibers and agricultural fibers such as sugarcane bagasse, depending on the selected material formulation.
Why Wet-Pressed Molded Pulp Was Selected
The customer wanted a premium appearance as well as structural support.
Compared with some conventional dry-pressed pulp solutions, wet-pressed molding can provide a smoother and more refined surface, making it particularly suitable for premium perfume packaging where the insert may be visible during unboxing.
Final Perfume Packaging
The final packaging combines a rigid paperboard perfume box with a custom wet-pressed molded pulp insert designed around the customer’s 490g perfume bottle.
The lift-off lid creates a clean opening experience, while the molded pulp insert securely positions the bottle inside the base.
The exterior uses a minimalist white specialty paper finish with a blind embossed logo rather than extensive decorative printing.
The result is a premium fragrance packaging solution that combines:
Minimalist design + rigid paperboard construction + custom molded pulp protection.

How This Project Aligns with Current European Packaging Trends
This project reflects a broader movement toward paper-based, recyclable and lower-plastic packaging structures in the European market.
The EU’s Packaging and Packaging Waste Regulation (PPWR) began applying on 12 August 2026, with requirements concerning packaging minimization, recyclability and circularity being introduced and phased in over time.
For this project, the packaging direction was developed with PPWR-oriented packaging principles in mind, particularly the effort to reduce unnecessary plastic components and use a more paper-based structure.
However, the packaging should not be described as automatically “PPWR compliant.”
Important: “PPWR-oriented” or “PPWR-ready” does not mean automatic legal compliance. Final compliance depends on the complete packaging configuration, including materials, coatings, adhesives, applicable technical requirements and recycling systems in the target market.
For brands selling fragrance products in Europe, packaging design should therefore be evaluated according to the applicable requirements for the final packaging configuration and market.
Packaging Engineering Considerations
This project also demonstrated several practical considerations when developing premium perfume packaging with molded pulp.
The Insert Must Be Designed Around the Bottle
A molded pulp insert should not simply be selected based on the outer dimensions of the box.
The bottle shape, weight, contact points and available internal space all need to be considered during structural development.
Heavy Glass Bottles Require Structural Support
A 490g glass perfume bottle places considerably more demand on the insert than a lightweight cosmetic product.
The cavity and supporting structure therefore need to be designed to prevent excessive movement and provide stable support during handling and transportation.
Premium Paper Requires Careful Surface Handling
Uncoated specialty paper can provide a natural premium appearance, but it is more sensitive to fingerprints and handling marks.
Material selection therefore needs to be considered together with surface protection and production handling.
Sharp Corners Depend on Material and Grooving
For a premium rigid box, the final appearance of the corners depends not only on the rigid board but also on the wrapping paper construction and grooving process.
In this project, adding the 250gsm C1S layer beneath the 120gsm specialty paper helped achieve a cleaner white appearance and sharper-looking corners.
Prototype Testing Helps Avoid Tooling Changes
For custom molded pulp packaging, making production tooling before confirming the bottle fit can create unnecessary costs and delays.
Using a 3D design and ABS prototype before production tooling allows the customer and packaging engineer to evaluate the structure first.
Only after approval was the production mold manufactured for this project.
